like my ondio 128 so much i got a new (used) one off ebay.

apparently the previous owner had tried to reformat the unit with FAT32 and it now simply freezes on startup and will not be recognized on a pc.

archos tech support says there is no work around on this. is anyone aware of one? would be grateful.

With an older non-FAT32 capable version of the Archos firmware it is indeed possible to lock yourself out. Archos writes so in some warning.
It is always possible to reflash a unit "remotely" with my uart boot mod, but this is kindof involved:
