Okay, I have a HIGHLY EXPERIMENTAL build for you to try.  It allows use of hard drives with varying hardware sector sizes on the ipod6g family.

Install it, boot it up, and see what happens.  If it boots up successfully, tell me the version string (system/about) and what shows up under 'logical sector size' , 'sector multiplier', and 'physical sector size' under the debug menu/disk info screen. 

Then plug it in via USB and see if it's detected properly and can be accessed.  Fingers crossed.

When I plugged the iPod into my Windows 10 laptop, Rockbox went into USB mode and Windows chimed, but Windows didn't seem to see the iPod - there was no entry for it in File Explorer, but there was no "You need to format the disk..." notification.

I unplugged the iPod and Rockbox went back into regular user mode.

Then I rebooted into Rockbox Bootloader USB Mode and plugged it in again.  This time Windows said "You need to format the disk in drive E: before you can use it.  Do you want to format it?"  I clicked Cancel, unplugged the iPod and Rockbox finished booting (after about a five second delay).

Then I rebooted into the Apple OF, plugged it in, and Windows saw it normally.

Sorry that I haven't yet gotten to the Wireshark thing.

Something's a little funky:

I loaded my configs/themes/etc into my install of this experimental .rockbox directory, ran the Disk Tidy plugin, and then went to set my prefs in the Text Viewer plugin.  When I went into the Show Header settings the choices were "No" and "ouping".  Same with Show Footer, Show Statusbar, Horizontal Scroll Bar, Vertical Scroll Bar and Night Mode.  Font had generic boxes for characters in its menu title and only one item: 15-Adobe-Helvetica.  I didn't find any other anomalies.

Yes, please.  And use that latest test build for it, not the bootloader USB mode.

I still need this build to be tested on flash modded 6th gens (all sorts), but ideally also the other HDD variations (160GB "fat", 120 and 160GB "thin")

...did you also install the font pack?   (what's in .rockbox/fonts ?)    It would be interesting to do some checksums across the .rockbox directory and compare it to the original zip.

If you could capture a USB sniff when you plug the drive into windows 10, that may provide some insight into what's going on  (wireshark will do this for you if you install usbpcap when it prompts you).  I'd want captures from the Apple firmware as well as Rockbox.

I'm currently in the Wireshark Windows installer and I don't see a component named 'usbpcap'.  Do you mean 'UDPdump'?  That's the closest match I'm finding.

It has a few fixes from the last one, notably including some USB-related stuff I came across when working on something else.   When you're ready to do the USB captures, please use this one for the rockbox tests.

I completed the install (as far as I can tell) and spent the last hour trying to make sense of how to use Wireshark and USBPcap, but even with the online help and tutorials it is technically beyond me - I am totally lost.  I have virtually no knowledge/experience/comfort in Windows beyond reformatting iPods in iTunes and installing Rockbox.  I'm sorry, but I can't capture a USB sniff for you.  But I can and will continue to test new versions and try to do other technical stuff.  But at this point in my life my mental ability to absorb, make sense of, and remember lots of technical details all at once is severely limited.  Again, I'm sorry to disappoint.

Meanwhile, I will install your new build at https://www.shaftnet.org/~pizza/ipod6g-exp3.zip and will let you know whether or not it mounts normally in Windows.  I also have an unmodified 120GB 6th Gen (aka 6.5 Gen) with an HDD and will try that as well.

PS - If possible, please use new/unique names for each subsequent test version as I now have copies of the first one in several locations and it will be difficult to keep track of different versions if the zip files all have the same name.  Thanks.

I'm seeing a directory on the root level of my iPod that I don't recall seeing before, named FOUND.000.  It contains one file, named FILE0000.CHK.  Is this relevant to what we are doing?

I just now installed today's updated exp version 346f952dc2-241102 onto a 160GB thin 7th Gen that has an iFlash-Quad with a Samsung microSD.  Windows has the same problem(s) with it as with the 80GB 6th Gen.
