So I answered my own question ...   the folder at issue contained 5gb of music.  I split the folder in half to 2.5 gb of music each and both work perfectly.   What exactly is the folder size limit?

file -s /dev/sdX ist stating fat (32 bit) - so just like before formatting the card.

regarding the fw upgrade: this is not on a t6, but an agptek rocker - so shouldn't the upgrade process work without altering the version.txt file anyways?

what could be the cause for the dap to refuse up/downgrades of any fw?

There are five images on internal flash - 1) uboot image - lowlevel bootloader (we don't touch this) 2) bootsplash pic 3) linux kernel image 4) recovery image used to perform system upgrade (actually linux kernel image with intramfs glued together) 5) normal rootfs system image containing hiby player, codecs, bt support and so on (that is the one we patch to allow dualboot) . NOT all official firmware update files update all above mentioned images. I suspect somewhere in time RECOVERY image got updated and expects different version string. The only copy of recovery image I have is from 1.01Beta version. If someone with player requiring version string magic could dump recovery image from mtd3 I can take a look to confirm my theory.

When Rockbox is installed on the Rocker, is there any limit on sdxc card size?

  Having a bad time trying to find an inexpensive dap with software that doesn't suck.

 
 Been using a well beaten up and nearly expired Sandisk player and need a replacement.

 Tried a Riuzu x19, and while the hardware isn't bad, the software blows,   and of course isn't rockboxable.

 So, big question,  is the Rocker holding up well for you guys with full Rockbox capabilities  and no hassles ?
