It shouldn't make a difference. The files are buffered into RAM during playback, so the disk shouldn't even be spinning.
I'm curious, if you try small files, do you get the same pause between each of them? Is the disk spinning?

the size of the file doesn't seem to matter
not sure how I would know if hdd is spinning but can't imagine it is not, no sign it isn't, how would you tell it wasnt?

Also, I tried increasing the buffer to 1 min but it did not affect anything

You iPod vibrates when the disk is spinning.

That setting won't matter.

I have been waiting to update this--had a second, identical ipod, in repair--Mission Repair reformatted the drive a second time and had to restore all the music, buyer beware. This ipod is playing gapless, so there could be some sort of hardware issue with the other player but it is not the HDD.
