auto resume on startup doesn't resume a playlist track (Sansa ClipZip)

Can you post the complete contents of the .rockbox/config.cfg file on your player?

p.s. I still think it is because I am not using the inbuilt playlists, e.g. when I navigate to the "playlist catalogue" at the top menu it is empty. Mine are m3u playlists stored on the sdcard.

Still nothing to do with it. Many people don't use that (including me). As soon as a playlist is loaded, how you started it is entirely irrelevant. It could come from the playlist catalogue, an m3u file, or it could be built up manually using "Insert next" and similar in the context menu, but once loaded, they're all the same.

I'd try disabling this one. I'm not sure of the details, but I do vaguely remember some unexpected issues when enabling it. Do you actually need the feature? You're already using bookmarks after all, and the functionality of those overlap with automatic resume.
