Also, if you turn off your device, and plug it on the usb of your computer, you will have higher changes of accessing your Micro SD card, and experiencing less problems with this.

Hey, I have the same damn issue with my clip zip.  it's a 4gb model (has refurb stamped on the bottom but so far everything works fine other than rockbox usb).  When I first got it, I immediately installed rockbox with the utility, and copied a few tracks over to test it out.  I've been using the BBW theme from the get go as I thought it looked the best (Scroll bars and icons disabled if that matters).  There were no problems at all with it as of yet.  I'm a bit OCD on stuff and I didn't like the ##music# and ##port# taking up space and showing up in the file browser and another thread mentioned that those files will be created automatically when you boot to original firmware.   I never planned on doing so so I deleted those files after first copying said folders to the desktop.  That is when all the problems began.  Rockbox was giving me the unidentified instructions error and rebooting, getting stuck at the USB screen and needing to be rebooted, or simply giving an error within rockbox saying something about playlist control file (can't remember the exact syntax on that one, sorry).

I've reformatted the device, flashed the 1.01.20 firmware again, factory reset, installed rockbox fresh, and still have the same problems.  It works fine to access USB on original firmware, and as this software is free I can't really complain, just adding as much detail as I can to help identify the problem. 

Also, sometimes when the drive can't be accessed, it hangs the windows explorer and eventually requires a reboot (which admittedly could be a configuration problem on my PC's end)

in short, rockbox usb no bueno, original firmware no problemo.

Today I saw a sandisk 8 gigs on amazon lighting deals of just 27 £, amazing deal, fortunately I already have one, is there a limit for the Micro SD, I have one 32 gigs, I want to upgrade it to 64, is it compatible?

Works for me with a 64GB card.  I have one 64GB card in the player, another on tiny USB adapter tethered to the player, plus the 8GB gives me a total of 136GB...

Note, there is supposedly some kind of USB bug for Clip Zip, that supposedly is theme related (happens with some themes more than others?) but I'm not sure what is going on with it, but from what I read in other threads, it might be worth trying say the failsafe theme and see if USB crashes still happen...  I have also seen weird crash errors, but, mostly I manipulate the 64GB cards externally, not the internal with a cable, so I don't care too much...

how can you have 2 micro sd attached to your sansa clip, never heard of that, can you post some link on the adapter
