IRiver H120 CF to SD mod

OK guys, I need some assistance here.
I followed the articles and used the same items listed from the successful mod postings out there (at least for the CF adapter and the CF to SD adapter.
I followed the CF mod page and installed the new bootloader_h120_7pre4 which I flashed successfully to both RAM and ROM. With the HDD in the unit I can boot up fully from Disk, RAM and ROM (I set my default to be ROM). I then shut down, and replaced the HDD with the CF adapter (IDE to CF / CF-SD) into the unit and powered up. It comes up asking me what I want to boot from even though I had previously saved my default to be from ROM. When I choose ANY of the 3 options, it gives me an ATA error -11.

Does anyone have any idea of what’s wrong here? I’ve tried a Transcend 4 GB SD card (133x) and a PNY 32 GB MicroSD card plugged into a Kingston SD adapter and I get the same results with whichever one I have in the player. Did I miss something? It works 100% fine on the HDD.

Try with a FAT32 formatter.

Somethng other than Windows 7, format of SD card directly from OS and making sure to choose FAT32 (My computer, right-click SD card, choose FORMAT and select FAT32)?
What program would you recommend I try? I have SwssKnife from when I upgraded from 20 GB to 30 GB drive and the stock firmware would not format the larger drive.

I bough the last version of swissknife and formatted my 240GB disk.

I'm not sure I understand what I need to do here. The h120 with the SD card in it will not mount under USB and be seen by the OS, so do I need to format the card using my card reader using Swissknife or something else? WHy doesn't formatting under Windows 7 work?
