Ipod 5.5 mounting problems; drive letter but nothing else.

Serenity:
I've had Rockbox on my iPod Video 5.5 (80GB) ever since I got it a couple years ago (I've had it on my iRiver H340 even longer). Currently at v. r20231-090307. Love it. You guys have come insanely far in a short time.
Just yesterday, I plugged it into my computer (Vista Home Premium 32-bit, no iTunes installed) to manage some files and it slowed down the system as the iPod's HDD spun, then didn't, then spun... The drive letter showed up, but the disc name didn't (after half an hour), and I was unable to browse files. All I could do was "Safely Remove Hardware" and my computer snapped back. I tried this using Rockbox and the iPod's original firmware, but the iPod didn't mount past a generic USB storage device with no usable storage.
I tried it on my laptop, running Windows XP Pro; same issue. Never had this issue before on either machine. My fiancee's iPod (also an 80GB 5.5) plugs right in and works just fine on both machines using the same cable.
I managed to get everything backed up using Puppy Linux 4.1 on the laptop (which DID recognise and mount the iPod--yay Puppy!), but I'd really rather not reformat. Any ideas about what could be wrong? I'm posting in Hardware, since I'm sure it's not an actual Rockbox issue.
When I'm not trying to connect to a computer, the iPod works just fine; Rockbox boots quickly and playback is the same as always, the iPod charges through my wall adapter. If it makes any difference, the original iPod firmware does take an abnormally long time to load, but eventually starts.
Sorry for the long post. Any help would be greatly appreciated!
I searched the forum and found this topic:

...which addressed the issue, but it's pretty old and I'm not keen on reformatting. If you guys say reformat, though...I guess I'll have to. I hope my HDD isn't dying on me, but better that than another hardware problem.
Febs:
It sounds like your hard drive is failing. But one thing that you can try is running chkdsk /r in Windows or the Linux equivalent.
Serenity:
Thanks Febs--I'll give Puppy another try at troubleshooting the drive. Windows doesn't recognise it as a valid drive, letter or no letter, so chkdsk hangs like everything else.
Shame if I was forced to upgrade to a 160GB drive.... ;)
