That 20GB output does indeed look strange, but that's not the actual bug, as only the printed number is wrong. The bug itself is somewhere else, but it's not clear yet exactly what goes wrong

I also have this problem.
I did install the bootloader using the ipodpatcher utility.
The automatic installation utility did not work.
Then, I did install Rockbox both using the utility and manual extraction.
But, it still refuses to find the rockbox.ipod file.
And, the file is there under the /.rockbox/ directory.
Is there someway I can modify the bootloader to boot the existing rockbox.ipod file ?

To all people having this problem: has the ipod been reformatted by something else than itunes, and if so, what exactly? Some formatting tools (mainly mkfs.vfat) are known to sometimes make filesystems that rockbox can't read.

I formatted my iPod on a Mac with the steps shown on the page IpodConversionToFAT32 because I don't have a working Windows machine where I could install iTunes. I used the combination of dd and newfs_msdos. I have a 80GB iPod video and I followed the newfs_msdos command for the 5.5th Gen iPod (I'm not sure here, is it really a 5.5th gen iPod?, maybe I should try the 5th gen command without the 2048-byte sectors?)
LambdaCalculus:
The 80GB video is 5.5G.
