Creative ZEN xtra Jukebox

I have one of these players that has been modified to 160 Gb hard drive.  I have been trying for a couple of months to get my 80 Gb of music to download on this player.  Every time the download has hung in the vicinity of 32 Gb used (88 Gb free).

Has anybody any ideas about what could be limiting the capacity of this device?

I have been advised that the device has some sort of capacity limit in the "tag" data, but I removed all tag data in one experiment (file name only) and hit the same wall.
