Have you reformatted the player in the past and if yes, how? Do you use dircache in Rockbox?

Yes, I have Formated the player, twice I think.

Formatting a flash memory using stock (i.e. windows) format tools is usually a bad idea -- flash is organized in blocks, and if you want it to be fast you need to take this into consideration when formatting a flash based media (this is generically true for all flash based media, like usb sticks, memory cards etc.). Manufacturers provide special format tools for those devices.
For the sansa, you could use the sansa.fmt trick -- but this is a recovery trick and should be used with care. I'd try to get a flash formatting tool first.

And about dircache: I strongly suggest reading the manual ...
