My F10 was working fine until after taking it off charger the other day I found it wouldn't respond to any button presses.
I'm re-copied over the bootloader and .rockbox without any effect.
Any final thoughts?

Well:
1) You haven't told us what it's doing.
2) Obviously something's still working, because the in-flash code is letting you copy files to it and the disk is working, because you can put files on it.
So, why not start from the beginning: What exactly is happening?

Thnkx...it's as simple as 'doesn't respond to buttons presses. On any. Not the cross...none of the ones on the side. Powers on and off via the battery slider.
There's 5-6 lines that flash _very briefly after the opening splash...too small too fast to read all of them but I'm not sure i'd seen them before this problem....then again, they'd be easy to not see.

You've not left the hold switch on have you ?

I'm _shocked that you'd suggest i'd do _anything that stupid. Never, never, ever, never have i done anything that stupid. (well not this time anyway).
I'm working with USB plugged directly to the unit...my cradle had died long ago. Only thing I'm not doing by the book at this point is no power cord connected while copying files. Powercord is not where I am for a couple days. (y? Long story and has absolutely _nothing to do with me doing anything stupid!)

If it won't respond to the power button, how do you power it on? For me at least, the battery switch can shut it off, but I still need the power button to turn it on once the battery is "on" again.
You said "after taking it off the charger" but also mentioned you don't have the power cable with you. By "taking it off the charger" can I then assume you mean "unplugging USB, since I was charging from USB?" I'm having a little difficulty piecing together exactly what has happened.
Perhaps you could detail the last few things you did with the player before this happened, what exactly you did, and what screen you're seeing where it doesn't respond to button presses.

The power cable that plugs to the cradle plugs to the power jack on the top edge of the unit - opposite the headphone jack. (are we referencing the same model - F10)
Correct re: powering on when battery switch is toggled...in the past, switching off to on would _not_ power the unit on...holding power button was required. Now it will power on as soon as battery switch is set to on.
I notice that the edge buttons are always on full - rather than coming on for a few seconds after a button press and then dimming (or is it going out altogether). It's as if the system is detecting user input constantly. But no screen movement, no harddrive accessing. The Hold button _will toggle the icon on the screen.
All the buttons have the same 'feel' as they've always had...a definite 'click' on the press and on the release.
Nothing out of the ordinary happened from the point it worked to now...I used it extensively last week, put it on the charger (from battery level low...not dead), and next time i tried to power off noticed that the power button was only functioning as a 'select' no matter how long i held it.
It would drill down the menus but none of the other buttons allowed me to change anything. I figured it just needed to reboot so I slid the battery off. Now it's not even doing that. In other words, the 'A' button was functioning (correctly) as a select button but not as a power off button for a little while after this problem started. From the point the problem started, _none of the other buttons (edge or cross) did _anything. Now, even 'A' does nothing.

Just noticed that if I slide 'hold' on, the screen & edge button backlights will turn off after 5 seconds or so. Toggle hold back off and everything lights back up and stays up.

In Rockbox 'A' neither functions as "Select" nor as "Power Off" so I'm confused once more.

Nope...likely i'm mis-using the label. 'A' isn't the top edge button? That one has always worked as select, and 'hold' for power off.
At least i was right on the power connection, right?

Going down (from the screen towards the cross) the right hand edge of the F series you have :
Power
Menu
Volume+
Volume-
A
On the top is the "Hold" switch, in between the power slot, and the headphones.
On the bottom is the battery switch.

so I was kinda right bout the button too...expect i was totally wrong.
I've left it drain and will let you know what i find when i recharge.

To be honest, I can't think of any button on the unit that serves as "Select" and also allows power-down in Rockbox.

This sounds like a power button that is either stuck or broken in the closed position.
Every symptom described from the self-powering to the USB mode still working to the hold-switch behavior confirms this diagnosis in my mind.

The button itself still has the same feel as always...still feels 'clicked' as all the other buttons. Given that, do I score this one as bricked or look for a guide to opening the case?

Just because the button mechanically feels the same in no way comments on its electrical behavior.
I would wait for someone smarter than me to speak up, but assuming there is a short in either the power button, or where it interfaces with the motherboard, opening up the Gigabeat will easily allow you to test the theory. I in no way, shape, or form would consider it bricked.
However – I will take it off your hands for $25 ;)
The real trick in disassembly is removing the top and bottom plastic end-caps without breaking the very fragile clips, which hold them in place.
Once you get that far it is only a matter of removing some very small Phillips screws with a teeny tiny screwdriver.

Any photos showing what's under the cover. It'd be most helpful so see how those snaps engage.
